The advancements in additive manufacturing have made it possible to bring life to designs

that would otherwise exist only on paper. An excellent example of such designs

are the Triply Periodic Minimal Surface (TPMS) structures like Schwarz D, Schwarz

P, Gyroid, etc. These structures are self-sustaining, i.e. they require minimal supports

or no supports

P, Gyroid, etc. These structures are self-sustaining, i.e. they require minimal supports

or no supports at all when 3D printed. These structures exist in stable form in

nature, like butterfly wings are made of Gyroids. Automotive and aerospace industry

have a growing demand for strong and light structures, which can be solved using

TPMS models. In this research we will try and understand some of the properties of

these Triply Periodic Minimal Surface (TPMS) structures and see how they perform

in comparison to the conventional models. The research was concentrated on the

mechanical, thermal and fluid flow properties of the Schwarz D, Gyroid and Spherical

Gyroid Triply Periodic Minimal Surface (TPMS) models in particular, other Triply

Periodic Minimal Surface (TPMS) models were not considered. A detailed finite

element analysis was performed on the mechanical and thermal properties using ANSYS

19.2 and the flow properties were analyzed using ANSYS Fluent under different

conditions.

Research on incorporating liquid metal into flexible substrates has resulted in a new avenue for research. Currently, the most promising technique performed was coating a cotton fiber in liquid metal and then using high heat to remove the fiber from the liquid metal without the use of flames or solvents.

Research on incorporating liquid metal into flexible substrates has resulted in a new avenue for research. Currently, the most promising technique performed was coating a cotton fiber in liquid metal and then using high heat to remove the fiber from the liquid metal without the use of flames or solvents. This is promising in that thin fibers could be coated to create the circuitry, then removed from the liquid metal. The remaining liquid metal could then be encased in a flexible polymer. This then sparked the idea of using a mortar and pestle to manually mix the liquid metal into the elastic substrate, in this case PDMS. Other materials can also be mixed in, such as graphite or alumina to create thermal interface materials (TIMs). These compounds are then poured into molds to cure, then are taken to be tested for thermal conductivity. The results have not yet returned, but this research will continue by changing the ratios of the materials in the TIMs as well as moving forward with encasing the remaining Galistan in elastomer once the fabric was removed through oxidation.

Gallium based room-temperature liquid metals (LMs) have special properties such as metal-like high thermal conductivity while in the liquid state. They are suitable for many potential applications, including thermal interface materials, soft robotics, stretchable electronics, and biomedicine. However, their high density, high surface tension, high reactivity with other metals, and rapid oxidation restrict their applicability. This dissertation introduces two new types of materials, LM foams, and LM emulsions, that address many of these issues. The formation mechanisms, thermophysical properties, and example applications of the LM foams and emulsions are investigated.LM foams can be prepared by shear mixing the bulk LM in air using an impeller. The surface oxide layer is sheared and internalized into the bulk LM as crumpled oxide flakes during this process. After a critical amount of oxide flakes is internalized, they start to stabilize air bubbles by encapsulating and oxide-bridging. This mechanism enables the fabrication of a LM foam with improved properties and better spreadability. LM emulsions can be prepared by mixing the LM foam with a secondary liquid such as silicone oil (SO). By tuning a few factors such as viscosity of the secondary liquid, composition, and mixing duration, the thermophysical properties of the emulsion can be controlled. These emulsions have a lower density, better spreadability, and unlike the original LM and LM foam, they do not induce corrosion of other metals. LM emulsions can form by two possible mechanisms, first by the secondary liquid replacing air features in the existing foam pores (replacement mechanism) and second by creating additional liquid features within the LM foam (addition mechanism). The latter mechanism requires significant oxide growth and therefore requires presence of oxygen in the environment. The dominant mechanism can therefore be distinguished by mixing LM foam with the SO in air and oxygen-free environments. Additionally, a comprehensive analysis of foam-to-emulsion density change, multiscale imaging and surface wettability confirm that addition mechanism dominates the emulsion formation. These results provide insight into fundamental processes underlying LM foams and emulsions, and they set up a foundation for preparing LM emulsions with a wide range of fluids and controllable properties.

Soft thermal interface materials (TIMs) are critical for improving the thermal management of advanced microelectronic devices. Despite containing high thermal conductivity filler materials, TIM performance is limited by thermal resistances between fillers, filler-matrix, and external contact resistance. Recently, room-temperature liquid metals (LMs) started to be adapted as an alternative TIM for their low thermal resistance and fluidic nature. However, LM-based TIMs face challenges due to their low viscosity, non-wetting qualities, chemical reactivity, and corrosiveness towards aluminum.To address these concerns, this dissertation research investigates fundamental LM properties and assesses their utility for developing multiphase LM composites with strong thermal properties. Augmentation of LM with gallium oxide and air capsules lead to LM-base foams with improved spreading and patterning. Gallium oxides are responsible for stabilizing LM foam structures which is observed through electron microscopy, revealing a temporal evolution of air voids after shear mixing in air. The presence of air bubbles and oxide fragments in LM decreases thermal conductivity while increasing its viscosity as the shear mixing time is prolonged. An overall mechanism for foam generation in LM is presented in two stages: 1) oxide fragment accumulation and 2) air bubble entrapment and propagation. To avoid the low thermal conductivity air content, mixing of non-reactive particles of tungsten or silicon carbide (SiC) into LM forms paste-like LM-based mixtures that exhibit tunable high thermal conductivity 2-3 times beyond the matrix material. These filler materials remain chemically stable and do not react with LM over time while suspended. Gallium oxide-mediated wetting mechanisms for these non-wetting fillers are elucidated in oxygen rich and deficient environments. Three-phase composites consisting of LM and Ag-coated SiC fillers dispersed in a noncuring silicone oil matrix address LM-corrosion related issues. Ag-coated SiC particles enable improved wetting of the LM, and the results show that applied pressure is necessary for bridging of these LM-coated particles to improve filler thermal resistance. Compositional tuning between the fillers leads to thermal improvements in this multiphase composite. The results of this dissertation work aim to advance our current understanding of LMs and how to design LM-based composite materials for improved TIMs and other soft thermal applications.
