This dissertation is focused on the rheology scaling of metal particle reinforced polymermatrix composite made of solid and nanoporous metal powders to enable their continuous 3D printing at high (>60vol%) metal content. There remained a specific knowledge gap on how to predict successful extrusion with densely packed metals by utilizing their suspension melt rheological properties. In the first project, the scaling of the dynamic viscosity of melt-extrudate filaments made of Polylactic acid (PLA) and gas-atomized solid NiCu powders was studied as a function of the metal’s volumetric packing and feedstock pre-mixing strategies and correlated to its extrudability performance, which fitted well with the Krieger-Dougherty analytical model. 63.4 vol% Filaments were produced by employing solution-mixing strategy to reduce sintered part porosity and shrinkage. After sintering, the linear shrinkage dropped by 76% compared to the physical mixing. By characterizing metal particle reinforced polymer matrix composite feedstock via flow-sweep rheology, a distinct extension of shear-thinning towards high shear rates (i.e. 100 s-1) was observed at high metal content – a result that was attributed to the improved wall adhesion. In comparison, physically mixed filament failed to sustain more than 10s-1 shear rate proving that they were prone to wall slippage at a higher shear rate, giving an insight into the onset of extrusion jamming. In the second project, nanoporous copper made out of electroless chemical dealloying was utilized as fillers, because of their unique physiochemical properties. The role of capillary imbibition of polymers into metal nanopores was investigated to understand their effect on density, zero-shear viscosity, and shear thinning. It was observed that, although the polymeric fluid’s transient concentration regulates its wettability, the polymer chain length ultimately dictates its melt rheology, which consequentially facilitates densification of pores during vacuum annealing. Finally, it was demonstrated that higher imbibition into nanopores leads to extrusion failure due to a combined effect of volumetric packing increase and nanoconfinement, providing a deterministic materials design tool to enable continuous 3D printing. The outcome of this study might be beneficial to integrate nanoporous metals into binder-based 3D printing technology to fabricate interdigitated battery electrodes and multifunctional 3D printed electronics.

Applications such as heat exchangers, surface-based cellular structures, rotating blades, and waveguides rely on thin metal walls as crucial constituent elements of the structure. The design freedom enabled by laser powder bed fusion has led to an interest in exploiting this technology to further the performance of these components, many of which retain their as-built surface morphologies on account of their design complexity. However, there is limited understanding of how and why mechanical properties vary by wall thickness for specimens that are additively manufactured and maintain an as-printed surface finish. Critically, the contributions of microstructure and morphology to the mechanical behavior of thin wall laser powder bed fusion structures have yet to be systematically identified and decoupled. This work focuses on elucidating the room temperature quasi-static tensile and high cycle fatigue properties of as-printed, thin-wall Inconel 718 fabricated using laser powder bed fusion, with the aim of addressing this critical gap in the literature. Wall thicknesses studied range from 0.3 - 2.0 mm, and the effects of Hot Isostatic Pressing are also examined, with sheet metal specimens used as a baseline for comparison. Statistical analyses are conducted to identify the significance of the dependence of properties on wall thickness and Hot Isostatic Pressing, as well as to examine correlations of these properties to section area, porosity, and surface roughness. A thorough microstructural study is complemented with a first-of-its-kind study of surface morphology to decouple their contributions and identify underlying causes for observed changes in mechanical properties. This thesis finds that mechanical properties in the quasi-static and fatigue framework do not see appreciable declines until specimen thickness is under 0.75 mm in thickness. The added Hot Isostatic Pressing heat treatment effectively closed pores, recrystallized the grain structure, and provided a more homogenous microstructure that benefits the modulus, tensile strength, elongation, and fatigue performance at higher stresses. Stress heterogeneities, primarily caused by surface defects, negatively affected the thinner specimens disproportionately. Without the use of the Hot Isostatic Pressing, the grain structure remained much more refined and benefitted the yield strength and fatigue endurance limit.

Tire blowout often occurs during driving, which can suddenly disturb vehicle motions and seriously threaten road safety. Currently, there is still a lack of effective methods to mitigate tire blowout risks in everyday traffic, even for automated vehicles. To fundamentally study and systematically resolve the tire blowout issue for automated vehicles, a collaborative project between General Motors (GM) and Arizona State University (ASU) has been conducted since 2018. In this dissertation, three main contributions of this project will be presented. First, to explore vehicle dynamics with tire blowout impacts and establish an effective simulation platform for close-loop control performance evaluation, high-fidelity tire blowout models are thoroughly developed by explicitly considering important vehicle parameters and variables. Second, since human cooperation is required to control Level 2/3 partially automated vehicles (PAVs), novel shared steering control schemes are specifically proposed for tire blowout to ensure safe vehicle stabilization via cooperative driving. Third, for Level 4/5 highly automated vehicles (HAVs) without human control, the development of control-oriented vehicle models, controllability study, and automatic control designs are performed based on impulsive differential systems (IDS) theories. Co-simulations Matlab/Simulink® and CarSim® are conducted to validate performances of all models and control designs proposed in this dissertation. Moreover, a scaled test vehicle at ASU and a full-size test vehicle at GM are well instrumented for data collection and control implementation. Various tire blowout experiments for different scenarios are conducted for more rigorous validations. Consequently, the proposed high-fidelity tire blowout models can correctly and more accurately describe vehicle motions upon tire blowout. The developed shared steering control schemes for PAVs and automatic control designs for HAVs can effectively stabilize a vehicle to maintain path following performance in the driving lane after tire blowout. In addition to new research findings and developments in this dissertation, a pending patent for tire blowout detection is also generated in the tire blowout project. The obtained research results have attracted interest from automotive manufacturers and could have a significant impact on driving safety enhancement for automated vehicles upon tire blowout.

In this research, the chemical and mineralogical compositions, physical and mechanical properties, and failure mechanisms of two ordinary chondrite (OCs) meteorites Aba Panu (L3) and Viñales (L6), and the iron meteorite called Gibeon (IVA) were studied. OCs are dominated by anhydrous silicates with lesser amounts of sulfides and native Fe-Ni metals, while Gibeon is primarily composed of Fe-Ni metals with scattered inclusions of graphite and troilite. The OCs were investigated to understand their response to compressive loading, using a three-dimensional (3-D) Digital Image Correlation (DIC) technique to measure full-field deformation and strain during compression. The DIC data were also used to identify the effects of mineralogical and structural heterogeneity on crack formation and growth. Even though Aba Panu and Viñales are mineralogically similar and are both classified as L ordinary chondrites, they exhibit differences in compressive strengths due to variations in chemical compositions, microstructure, and the presence of cracks and shock veins. DIC data of Aba Panu and Viñales show a brittle failure mechanism, consistent with the crack formation and growth from pre-existing microcracks and porosity. In contrast, the Fe-Ni phases of the Gibeon meteorite deform plastically without rupture during compression, whereas during tension, plastic deformations followed by necking lead to final failure. The Gibeon DIC results showed strain concentration in the tensile gauge region along the sample edge, resulting in the initiation of new damage surfaces that propagated perpendicular to the loading direction. Finally, an in-situ low-temperature testing method of iron meteorites was developed to study the response of their unique microstructure and failure mechanism.

Cavitation bubbles in the human body, when subjected to rapid mechanical load, are being increasingly considered as a possible brain injury mechanism during contact sports and military operations. Due to this great importance, it is essential to fundamentally understand the cavitation bubble dynamics in varying biological systems. In this dissertation, experimental and theoretical characterization of cavitation dynamics in soft matters from tissue simulant soft gels (e.g., agar, agarose, and gelatin) to actual live cells are performed.First, cavitation nucleation and bubble growth in different types of tissue simulants are studied under translation impact. The critical acceleration that corresponds to onset of cavitation bubble burst is measured in the soft gels and individual gel types indicate significantly different trends in the critical acceleration and bubble shape (e.g., A gel-specific sphere-to-saucer transition) with increasing gel stiffness. Possible underlying mechanisms of the experimental observations are provided in the concepts of a damaged zone and crack propagation. This study sheds light on potential links between traumatic brain injuries and cavitation bubbles induced by translational acceleration, the overlooked mechanism in the literature. Second, a drop-tower-based repetitive impact tester is newly designed to mimic biological systems under a wide range of impact conditions including high strain rate as well as repeated loadings. Theoretical approach based on a two-degree-of-freedom mass-spring-damper model simulates the transient dynamic response of the system with experimental validations. As one of main implications, a novel noncontact detecting method is developed to capture initial cavitation nucleation during successive drop events. This study also observes impact characteristics dependent cavitation bubble responses, which have not been characterized by other methods (e.g., laser or ultrasound induced cavitation rheology). Finally, although significant efforts have been made in the dynamic response of tissue simulants, there is a huge knowledge gap between the soft gels and actual live cells due to the lack of the experimental capability and of knowledge for complicated cell responses. Newly designed in vitro experimental setup and systematic characterization of specific cell types, i.e., Hs27 fibroblasts, enable a testing of spatio-temporal responses of cells under mechanical impact by controlling their static and dynamic behaviors.

TolTEC is a three-band millimeter-wave, imaging polarimeter installed on the 50 m diameter Large Millimeter Telescope (LMT) in Mexico. This camera simultaneously images the focal plane at three wavebands centered at 1.1 mm (270 GHz), 1.4 mm (214 GHz), and 2.0 mm (150 GHz). TolTEC combines polarization-sensitive kinetic inductance detectors (KIDs) with the LMT to produce high resolution images of the sky in both total intensity and polarization. I present an overview of the TolTEC camera’s optical system and my contributions to the optomechanical design and characterization of the instrument. As part of my work with TolTEC, I designed the mounting structures for the cold optics within the cryostat accounting for thermal contraction to ensure the silicon lenses do not fracture when cooled. I also designed the large warm optics that re-image the light from the telescope, requiring me to perform static and vibration analyses to ensure the mounts correctly supported the mirrors. I discuss the various methods used to align the optics and the cryostat in the telescope. I discuss the Zemax optical model of TolTEC and compare it with measurements of the instrument to help with characterization. Finally, I present the results of stacking galaxies on data from the Atacama Cosmology Telescope (ACT) to measure the Sunyaev-Zel’dovich (SZ) effect and estimate the thermal energy in the gas around high red-shift, quiescent galaxies as an example of science that could be done with TolTEC data. Since the camera combines high angular resolution with images at three wavelengths near distinct SZ features, TolTEC will provide precise measurements to learn more about these types of galaxies.

Air conditioning is a significant energy consumer in buildings, especially in humid regions where a substantial portion of energy is used to remove moisture rather than cool the air. Traditional dehumidification methods, which cool air to its dew point to condense water vapor, are energy intensive. This process unnecessarily overcools the air, only to reheat it to the desired temperature.This research introduces thermoresponsive materials as efficient desiccants to reduce energy demand for dehumidification. A system using lower critical solution temperature (LCST) type ionic liquids (ILs) as dehumidifiers is presented. Through the Flory-Huggins theory of mixtures, interactions between ionic liquids and water are analyzed. LCST ionic liquids demonstrate superior performance, with a coefficient of performance (COP) four times higher than non-thermoresponsive desiccants under similar conditions. The efficacy of ionic liquids as dehumidifiers is assessed based on properties like LCST temperature and enthalpic interaction parameter. The research also delves into thermoresponsive solid desiccants, particularly polymers, using the Vrentas-Vrentas model. This model offers a more accurate depiction of their behaviors compared to the Flory-Huggins theory by considering elastic energy stored in the polymers. Moisture absorption in thin film polymers is studied under diverse conditions, producing absorption isotherms for various temperatures and humidities. Using temperature-dependent interaction parameters, the behavior of the widely-used thermoresponsive polymer (TRP) PNIPAAm and hypothetical TRPs is investigated. The parameters from the model are used as input to do a finite element analysis of a thermoresponsive dehumidifier. This model demonstrates the complete absorption-desorption cycle under varied conditions such as polymer absorption temperature, relative humidity, and air speed. Results indicate that a TRP with enhanced absorption capacity and an LCST of 50℃ achieves a peak moisture removal efficiency (MRE) of 0.9 at 75% relative humidity which is comparable to other existing thermoresponsive dehumidification systems. But other TRPs with even greater absorption capacity can produce MRE as high as 3.6. This system also uniquely recovers water in liquid form.

Energy storage technologies are essential to overcome the temporal variability in renewable energy. The primary aim of this thesis is to develop reactor solutions to better analyze the potential of thermochemical energy storage (TCES) using non-stoichiometric metal oxides, for the multi-day energy storage application. A TCES system consists of a reduction reactor and an insulated MOx storage bin. The reduction reactor heats (to ~ 1100 °C) and partially reduces the MOx, thereby adding sensible and chemical energy (i.e., charging it) under reduced pO2 environments (~10 Pa). Inert gas removes the oxygen generated during reduction. The storage bin holds the hot and partially reduced MOx (typically particles) until it is used in an energy recovery device (i.e., discharge). Irrespective of the reactor heat source (here electrical), or the particle-inert gas flows (here countercurrent), the thermal reduction temperature and inert gas (here N2) flow minimize when the process approaches reversibility, i.e., operates near equilibrium. This study specifically focuses on developing a reduction reactor based on the theoretical considerations for approaching reversibility along the reaction path. The proposed Zigzag flow reactor (ZFR) is capable of thermally reducing CAM28 particles at temperatures ~ 1000 °C under an O2 partial pressure ~ 10 Pa. The associated analytical and numerical models analyze the reaction equilibrium under a real (discrete) reaction path and the mass transfer kinetic conditions necessary to approach equilibrium. The discrete equilibrium model minimizes the exergy destroyed in a practical reactor and identifies methods of maximizing the energy storage density () and the exergetic efficiency. The mass transfer model analyzes the O2 N2 concentration boundary layers to recommend sizing considerations to maximize the reactor power density. Two functional ZFR prototypes, the -ZFR and the -ZFR, establish the proof of concept and achieved a reduction extent, Δδ = 0.071 with CAM28 at T~950 °C and pO2 = 10 Pa, 7x higher than a previous attempt in the literature. The -ZFR consistently achieved  > 100 Wh/kg during >10 h. runtime and the -ZFR displayed an improved  = 130 Wh/kg during >5 h. operation with CAM28. A techno-economic model of a grid-scale ZFR with an associated storage bin analyzes the cost of scaling the ZFR for grid energy storage requirements. The scaled ZFR capital costs contribute < 1% to the levelized cost of thermochemical energy storage, which ranges from 5-20 ¢/kWh depending on the storage temperature and storage duration.

The conversion of H2S enables the recycling of a waste gas into a potential source of hydrogen at a lower thermodynamic energy cost as compared to water splitting. However, studies on the photocatalytic decomposition of H2S focus on traditional deployment of catalyst materials to facilitate this conversion, and operation only when a light source is available. In this study, the efficacy of Direct Ink Written (DIW) luminous structures for H2S conversion has been investigated, with the primary objective of sustaining H2S conversion when a light source has been terminated. Additionally, as a secondary objective, improving light distribution within monoliths for photocatalytic applications is desired. The intrinsic illumination of the 3D printed monoliths developed in this work could serve as an alternative to monolith systems that employ light transmitting fiber optic cables that have been previously proposed to improve light distribution in photocatalytic systems. The results that were obtained demonstrate that H2S favorable adsorbents, a wavelength compatible long afterglow phosphor, and a photocatalyst can form viscoelastic inks that are printable into DIW luminous monolithic contactors. Additionally, rheological, optical and porosity analyses conducted, provide design guidelines for future studies seeking to develop DIW luminous monoliths from compatible catalyst-phosphor pairs. The monoliths that were developed demonstrate not only improved conversion when exposed to light, but more significantly, extended H2S conversion from the afterglow of the monoliths when an external light source was removed. Lastly, considering growing interests in attaining a global circular economy, the techno-economic feasibility of a H2S-CO2 co-utilization plant leveraging hydrogen from H2S photocatalysis as a feed source for a downstream CO2 methanation plant has been assessed. The work provides preliminary information to guide future chemical kinetic design characteristics that are important to strive for if using H2S as a source of hydrogen in a CO2 methanation facility.

While wearable soft robots have successfully addressed many inherent design limitations faced by wearable rigid robots, they possess a unique set of challenges due to their soft and compliant nature. Some of these challenges are present in the sensing, modeling, control and evaluation of wearable soft robots. Machine learning algorithms have shown promising results for sensor fusion with wearable robots, however, they require extensive data to train models for different users and experimental conditions. Modeling soft sensors and actuators require characterizing non-linearity and hysteresis, which complicates deriving an analytical model. Experimental characterization can capture the characteristics of non-linearity and hysteresis but requires developing a synthesized model for real-time control. Controllers for wearable soft robots must be robust to compensate for unknown disturbances that arise from the soft robot and its interaction with the user. Since developing dynamic models for soft robots is complex, inaccuracies that arise from the unmodeled dynamics lead to significant disturbances that the controller needs to compensate for. In addition, obtaining a physical model of the human-robot interaction is complex due to unknown human dynamics during walking. Finally, the performance of soft robots for wearable applications requires extensive experimental evaluation to analyze the benefits for the user. To address these challenges, this dissertation focuses on the sensing, modeling, control and evaluation of soft robots for wearable applications. A model-based sensor fusion algorithm is proposed to improve the estimation of human joint kinematics, with a soft flexible robot that requires compact and lightweight sensors. To overcome limitations with rigid sensors, an inflatable soft haptic sensor is developed to enable gait sensing and haptic feedback. Through experimental characterization, a mathematical model is derived to quantify the user's ground reaction forces and the delivered haptic force. Lastly, the performance of a wearable soft exosuit in assisting human users during lifting tasks is evaluated, and the benefits obtained from the soft robot assistance are analyzed.
